Information-based, Decision-Support Systems for the Process Industries
Industrial Research Chair Project for the
NSERC-Matrikon-SUNCOR-iCORE IRC in Computer Process Control

http://www.nserc.gc.ca/partners/profile_detail_e.asp?pid=306

In most process plants, unit operators are responsible for monitoring several hundred or even thousands of variables. With such a wide span-of-control, operator responsibility forces them to work in an "alarm-driven" mode, principally depending on the plant control systems to inform them when problems occur. It is well known that many common faults are not detected early enough and in fact may go undetected until the situation becomes serious or a fault occurs. We believe it is important to develop an information-based, decision support system for early and preventative detection of faults before they lead to unexpected disruptions or failures.

A recent study conducted in the USA showed that unexpected disruptions to normal operations are estimated to cost the US economy at least $20 billion (US) per year in the petrochemical industry alone. The majority of these unexpected disruptions are due to common faults such as instrument failures, plugged lines, compressor imbalances or fouled process equipment. The reason for such disruptive process faults is that many of the symptoms or indicators that could be used to predict impending problems are seldom detected early enough or were simply lost in the vast files of available data. In fact, often a shut down or fault occurs before the operators or engineers become aware of the actual problem. However, if the available data is carefully scrutinized in real time-i.e. WHILE the data is being collected, then one can detect impending process malfunctions and thus prevent costly process disruptions, off-grade product or environmental damage.

The major thrust of this IRC project then is to develop an information-based, decision support (IBDS) system (see schematic of an IBDS system below) via:

● on-going and intensive interaction with industrial users to identify user needs and requirements
● development of techniques for efficient data pre-processing involving, outlier detection, data reconciliation, sensor fault detection and filtering;
● development and refinement of a suitable set of Multivariable Statistical Process Control (MSPC) algorithms for on-line process performance monitoring, knowledge extraction and decision support via intelligent audit/surveillance of process variables;
● rapid transfer of this technology to industry by translating these algorithms into object based modules that can be easily implemented at local field levels or on higher-level supervisory computer systems by vendor developers;
● implementation, testing and evaluation and trials of these algorithms at several industrial sites on many industrial processes;
● provision of the required education at the university, continuing education, technical and user levels.

Figure to illustrate information flow in a real-time information-based decision support system:

To this end, the University and Matrikon are requesting the participation of several industrial partners. Their role will be to help steer the R&D efforts by contributing in the following ways:

1. Providing relevant industrial MVSPC problems to the research team. (e.g. coker monitoring, tower flooding monitoring, reactor de-composition, furnace coking, etc.) 2. Providing site access, relevant data, drawings, process knowledge and experience 3. Implementing the developed technologies in their operating environments 4. Providing important feedback related to the ongoing research and product development efforts and field trials 5. Co-authoring research papers to be published in both academic and industrial journals

We are offering what we believe is a unique opportunity to participate in a project that is a model for successful technology transfer and development - Industry, University, and Application Developers working together to deliver solutions to specific industrial problems. To be successful, each member of the consortium must benefit.

●Teaching (back to top)

In the fall 2005 term I taught 2 courses: CHE 358 an undergraduate course in Process Data Analysis and CHE 662 a graduate level course on System Identification. The emphasis in CHE 358 was on statistical analysis of engineering process data and the design of experiments. Specifically, this course was concerned with the analysis of data, building empirical models through linear and non-linear regression and the design of experiments for finding new operating regions for improved process performance.

The CHE 662 course covered traditional as well as new methods of system identification. The emphasis in this course was on the theory as well as the practice of system identification. Hands-on practical exercises involving experiments to collect data and identify models of pilot-scale processes were undertaken.

All real systems are required to operate subject to constraints. The most common form of constraints include limits on actuator maximal movement and/or slew rate. Other common constraints include state and output constraints (e.g.. maximal temperatures or rate of change of temperature, etc.). There exists two principal ways of accounting for constraints in control system design, namely "anti-windup" and "model predictive control". Both methods have been extensively used in industry. This tutorial will review practical aspects of this problem and discuss recent research results.

Control of Constrained Systems
Graham Goodwin, University of Newcastle, Australia
Wednesday May 7th, 2003; 9:00 a.m. - 5:00 p.m.
ETLC, Room 1-007

The goal of this mini-course is to provide a general perspective of the basic ideas of system identification. At the same time the aim is to give an overview of the most used and useful methods of system identification, as well as to provide hands-on experience of identification using real data. The course will be equally divided between lectures on identification theory/methodology and computer exercises. For the latter, Mathwork's System Identification Toolbox will be used.
